Cross Head

Precision Cross Heads for Industrial Reciprocating Compressors

Aegis Projects Technology supplies replacement cross heads for reciprocating compressors, designed to guide the reciprocating movement of the piston assembly and transfer mechanical forces between the connecting rod and piston rod.

The cross head is a critical component in many reciprocating compressor designs. It separates the rotary crank mechanism from the reciprocating piston rod while maintaining accurate linear movement of the piston assembly inside the cylinder.

A properly engineered cross head helps maintain alignment between the connecting rod, crosshead guide, piston rod, and cylinder, while controlling lateral forces that could otherwise be transmitted directly to the piston and cylinder.

Aegis Projects can support crosshead requirements for industrial air compressors, natural gas compressors, CNG compressors, hydrogen compressors, process gas compressors, and other reciprocating compressor systems, subject to the specific compressor design.

Description

What Is a Cross Head?

A cross head is a reciprocating mechanical component located between the connecting rod and piston rod in a reciprocating compressor.

A simplified mechanical arrangement is:

Crankshaft → Connecting Rod → Cross Head → Piston Rod → Piston

The connecting rod transfers the movement generated by the crankshaft to the cross head. The cross head then transfers this movement to the piston rod and piston while guiding the assembly along a controlled linear path.

Main Functions of a Cross Head

1. Guides Linear Movement

The cross head moves within the crosshead guide and helps maintain controlled reciprocating movement.

2. Connects the Crank Mechanism to the Piston Rod

It provides the mechanical connection between the connecting rod and piston rod.

3. Controls Lateral Forces

The crosshead mechanism absorbs or manages side forces generated by the connecting-rod mechanism, helping protect the piston and cylinder from excessive lateral loading.

4. Maintains Piston Alignment

Correct crosshead operation helps maintain alignment between the piston rod and compressor cylinder.

5. Transfers Mechanical Loads

The cross head transmits the cyclic tensile and compressive forces generated by the compressor mechanism.

Cross Head Construction

A cross head may consist of or interface with several precision-machined components, depending on the compressor design.

These may include:

  • Crosshead body
  • Crosshead pin
  • Crosshead guide surfaces
  • Crosshead shoes
  • Connecting-rod connection
  • Piston-rod connection
  • Lubrication passages
  • Retaining components
  • Fasteners

The exact configuration depends on the compressor manufacturer, cylinder arrangement, stroke, speed, and mechanical design.

Cross Head Guide & Shoes

The cross head operates within a guide arrangement that controls its reciprocating movement.

Depending on the compressor design, the guide system may use:

  • Sliding crosshead shoes
  • Replaceable guide shoes
  • Lubricated sliding surfaces
  • Guide liners
  • Manufacturer-specific bearing surfaces

The crosshead and guide must maintain the specified clearance and alignment.

Excessive clearance can contribute to:

  • Increased vibration
  • Crosshead movement
  • Abnormal wear
  • Piston-rod misalignment
  • Increased mechanical noise

Insufficient clearance can contribute to:

  • Excessive friction
  • Heat generation
  • Lubrication problems
  • Surface damage
  • Possible seizure

Clearance values should always be established from the applicable compressor manufacturer’s specifications.

Cross Head and Connecting Rod

The cross head receives reciprocating force from the connecting rod.

The mechanical relationship is:

Crankshaft → Crank Pin → Connecting Rod → Cross Head → Piston Rod → Piston

The connecting rod produces the required reciprocating movement, while the cross head guides that movement along the compressor axis.

The connection between the connecting rod and cross head must maintain the required:

  • Alignment
  • Pin fit
  • Clearance
  • Lubrication
  • Mechanical strength

Cross Head and Piston Rod

The piston rod connects the cross head to the piston.

The cross head transfers the reciprocating force to the piston rod while helping prevent excessive side loading.

Correct alignment between the cross head and piston rod is important because misalignment can contribute to:

  • Packing wear
  • Piston rod wear
  • Cylinder wear
  • Piston ring wear
  • Increased vibration
  • Increased mechanical friction

Cross Head Materials

Crosshead material selection depends on the compressor design and mechanical loading.

Important factors may include:

  • Compressor power
  • Compressor speed
  • Stroke
  • Cylinder arrangement
  • Reciprocating loads
  • Guide loading
  • Lubrication conditions
  • Operating temperature
  • Required wear resistance

Suitable forged, cast, alloy, or other engineered materials may be used depending on the original compressor specification.

For replacement components, material selection should be verified against the original engineering requirements.

Cross Head Lubrication

Crosshead guide surfaces and associated moving interfaces may require lubrication depending on compressor design.

Lubrication can help:

  • Reduce friction
  • Control heat generation
  • Reduce wear
  • Protect guide surfaces
  • Maintain smooth reciprocating movement

Depending on the compressor, lubrication may be supplied through:

  • Forced lubrication
  • Oil pump systems
  • Internal oil passages
  • Splash lubrication
  • Manufacturer-specific arrangements

Lubrication requirements should always be checked against the compressor manufacturer’s design.

Cross Head Inspection

During compressor overhaul, the cross head should be inspected for:

  • Wear
  • Cracks
  • Deformation
  • Surface scoring
  • Guide-surface damage
  • Pin-hole wear
  • Piston-rod connection damage
  • Fastener damage
  • Lubrication-passage blockage
  • Abnormal contact patterns
  • Dimensional deviation

The associated crosshead guide, shoes, connecting rod, piston rod, and crank mechanism should also be inspected.

Signs of Cross Head Problems

Crosshead or guide problems may be associated with:

  • Increased compressor vibration
  • Abnormal crankcase noise
  • Mechanical knocking
  • Excessive guide wear
  • Piston rod misalignment
  • Increased packing leakage
  • Abnormal piston movement
  • Excessive piston ring wear
  • Increased oil consumption
  • Elevated crankcase temperature

These symptoms can also be caused by connecting rods, piston rods, bearings, lubrication problems, or incorrect alignment.

A complete mechanical inspection is therefore recommended before replacing the cross head.

Causes of Cross Head Failure

Potential contributing factors include:

  • Insufficient lubrication
  • Contaminated lubricant
  • Excessive guide clearance
  • Incorrect alignment
  • Crosshead shoe wear
  • Excessive mechanical loading
  • Connecting-rod problems
  • Piston-rod misalignment
  • Excessive vibration
  • Surface damage
  • Fatigue cracking
  • Improper installation
  • Excessive compressor speed

The underlying cause should be identified before installing a replacement cross head.

Cross Head Replacement

Cross heads may require replacement during:

  • Scheduled compressor overhaul
  • Major inspection
  • Crosshead guide wear
  • Crosshead cracking
  • Excessive dimensional wear
  • Mechanical breakdown
  • Piston-rod alignment problems
  • Compressor refurbishment

When replacing a cross head, the following associated components should also be inspected:

  • Connecting rod
  • Crosshead pin
  • Crosshead shoes
  • Guide surfaces
  • Piston rod
  • Piston
  • Packing system
  • Crankshaft
  • Bearings
  • Lubrication system

Cross Head Repair & Reconditioning

Depending on the component condition and manufacturer’s allowable limits, a cross head may be evaluated for repair or reconditioning.

Inspection may include:

  • Dimensional measurement
  • Guide-surface inspection
  • Pin-hole measurement
  • Alignment inspection
  • Crack detection
  • Surface inspection
  • Wear assessment
  • Lubrication-passage inspection

Any repair should maintain the original crosshead geometry, alignment, material integrity, and required clearances.
